Aluminum Dana 44
 
What is the real story with the Aluminum Dana 44 differential?

Just how strong (or weak) is it?

Does it have maintenance and reliability problems?

My wife's aluminum D44 in her JGC at 67,000 miles just finished its
second complete rebuild complete with new ring & pinion gears again.
That makes its 3rd set of R&P gears & bearings.

The axle flexes and doesn't hold up. It's also different inside so most
usual lockers & LSDs meant for the cast iron D44s won't fit.

Don't even think of installing one of those crappy aluminum D44s into
any Jeep you wheel with.

You can't jack the rear end of the car up using a floor jack,
jacking the center section. should tell all you need to know.

Yep, it's my wife's strictly street 2wd Grand Cherokee. She barely
keeps up with traffic so it's not driven aggressively at all.

No one said that. The aluminum D44 is stronger than the D35c in many
ways (like its axleshafts) but it apparently has some sort of design
flaw. I forgot to mention that the axle problem in my wife's 2002 Grand
Cherokee is similar to what happened on her 1999 Grand Cherokee that had
the same aluminum Dana 44. The 1999's Dana 44 needed one major overhaul
before we traded it in on the 2002 where the 2002's aluminum Dana 44 has
already needed two major overhauls.

So you are saying that the Dana 44a has stronger axle shafts but the total
unit is not even strong enough to stand up to very mild street use and this
problem has existed for, at least, three years..

unit is not even strong enough to stand up to very mild street use and this
problem has existed for, at least, three years..
